How to Choose the Right PEI (Ultem) Grade — A Sourcing Guide for OEMs and Molders

Polyetherimide (PEI) — best known by the Ultem trade name — is the amorphous high-performance thermoplastic you reach for when a part has to be sterilized over and over, hold tight dimensions, and resist flame, smoke, and toxicity. That profile makes it the default for reusable medical devices, aerospace interiors, and high-temperature electrical components. But "PEI" covers a range of grades that behave very differently. Picking the wrong one means failed autoclave cycles or a part that's too brittle for the job. Here's a practical way to narrow it down before you commit a tooling spend.

Start with filler and grade family — it sets the trade-offs

PEI selection usually comes down to how much stiffness you need versus how much toughness you're willing to give up:

Unfilled (standard) PEI. The baseline — strong, transparent-to-amber, autoclave-stable, and the cleanest choice for sterilizable medical instruments and electrical insulation. If the part has to survive repeated steam sterilization, this is usually where you start.

Glass-filled PEI (commonly 30% GF). Adds stiffness and dimensional stability and lowers the coefficient of thermal expansion, at the cost of toughness and transparency. The go-to when unfilled PEI flexes too much or its CTE is too high for the assembly.

Aerospace-grade PEI. Variants qualified for FAA-regulated interior parts that have to meet FST (flame, smoke, toxicity) standards — typically with the lot traceability and documentation those programs demand.

PEI blends (PEI/PC, PEI/siloxane). Engineered for specific targets — improved processability, impact, or specialized FST performance for aerospace.

Then match the grade to the spec, not the other way around

A few questions settle most PEI decisions:

  • How is the part sterilized, and how often? Autoclave (repeated steam) and gamma exposure narrow the grade and dictate the documentation. PEI handles repeated autoclaving well, which is its whole reason for being in reusable devices.

  • Is there a regulatory hook? Medical (ISO 10993), aerospace FST, or potable-water requirements narrow the field fast and dictate the paperwork you'll need.

  • Is dimensional stability or CTE the real driver? If the part mates to metal or holds tight tolerance over temperature, a glass-filled grade earns its toughness penalty.

  • Do you need lot traceability? Aerospace and many medical programs require it — confirm up front, because it depends on the specific producer and grade.

If you can describe the application, the sterilization method, and any standard it has to meet, grade selection is usually a short conversation.

PEI vs. PSU vs. PPSU — the sterilization question buyers actually ask

For reusable, autoclavable parts, three amorphous resins compete, and the right pick depends on what you're optimizing:

  • PEI (Ultem) — best stiffness and dimensional stability; the choice when the part has to stay rigid and hold tolerance.

  • PSU (polysulfone) — generally the lowest cost of the three; a solid default when budget leads and the mechanical demands are moderate.

  • PPSU (polyphenylsulfone) — best impact resistance and toughness; the pick for instrument trays and parts that get dropped or clamped.

There's no universal winner — describe the application and the failure mode you're worried about, and the choice usually settles itself.

Don't let lead time pick your grade for you

The quiet risk with PEI isn't selection — it's availability and documentation lead time. A single-source spec on a regulated part leaves you exposed when grades tighten. Two practical moves:

  1. Qualify a second source early. Keeping an alternative grade on your approved-materials list takes the urgency out of the next allocation event — and for a regulated device, requalification under pressure is the last thing you want.

  2. Buy the quantity that fits the stage you're in. Evaluation runs shouldn't require committing to a full container. Sourcing from 25 kg sample quantities up to full-container loads lets you qualify, pilot, and scale without overbuying.
